muscle suit casting

Hello everyone! I have 3D print files for a full body male muscle suit, based off of the batfleck designs. I want to cast the files from a flexible foam like flex foam it however I need some advice on how to get good casts that can be glued down to a suit. do I use a firmer foam with less expansion and slush cast it into the mold or just brush in layers until I get the thickness I want? posting a photo of what the models look like  for reference!

  • Since the thickness varies, you likely want a mold with an inner core based on the individual who will wear the suit.    You could then inject your foam or other casting material into the void between the mold core and your outer mold.   One option would be to 3D print your core and mold, depending on the size of the parts, or make them with fiberglass.     Brushing foam into an open mold would work, but you would then have to trim the inside down to get the right fit, which could be a bit difficult.
