    Thanks for the patterns. Are we going to need a different foam material for the mouth corner, like 1/2" super soft?

    1/2" super soft or upholstery foam works great for the corners of the mouth. I prefer a softer foam for the corners due to the amount of stretch and compression at that point. For this project it is not necessary though if it's not easily available. Reticulated foam can be used as well. What I usually do is shave down the back side of that piece to thin it out a bit.
